In BEV or HEV, the rotating speed of rotors is continuously increased to maximize motor power output. In the meantime, the component weight is reduced for purpose of material cost reduction. These trends pose great challenges to CAE for more accurate calculation of stresses in the components. Rotor core is stacked by hundreds of thin laminations of silicon steel with thickness of ~0.25 mm. It exhibits very strong nonlinear behavior under nut tightening torque (typically > 500 N-m). Simulation of the nonlinear behavior is key to evaluate the strength of rotors. An analysis model is developed with ABAQUS, considering detailed configuration of stack laminations. The 3D nonlinear model can accurately simulate the nonlinear compressive behavior of rotor cores and helps to achieve robust design of the components in rotors. The model is also applied to simulate vibration modes and frequencies of rotors.
