Presentation abstract

Geometric defects such as inherent waviness and thickness variations are inevitably introduced during AM processes. Their influence is more prominent for lightweight structures due to numerous fine features which can approach defect-similar length scales. In this work we present a numerical methodology for complex AM parts with realistic geometry variations to predict structural defect sensitivity. Lightweight strut and shell lattices with constitutive features of sub-millimetre diameters and thicknesses, respectively, are fabricated by selective laser melting techniques and are characterized by X-ray microcomputed tomography. Non-deterministic variations are modelled by statistical distributions and relevant automated mapping processes for beam and shell elements are developed for the finite element models for impact assessment. The numerical results allow for identification and optimization of robust lightweight AM structures.
